New Sammy V+ has been installed. First impressions: much quieter (practically silent), quicker (menus respond quicker, pressing i actually returns information first time rather than having to press twice), and the menu text is much crispier.
Also, the box isn't that bad to look at (as far as STBs go).

engineer suggested we always have at least 40 hours free and we'd have no more problems
not really going to be able to keep much stuff at all, especially hd

No your renting a box capable of 80 hours, if the box can't handle 80 it's faulty, get another tech if it crashes again and get another box

happened again last night, twice in the space of about 15 minutes while watching an hd recording and recording another
dont like being told i have to only use half the space to make the box work, want this sorted, will call them again today

Genuis technical answer, enjoy your 10 hours HD recording!!
Seriously though he is surely talking rot, another opinion is clearly needed here.
I have the same box and have never had such problems, it is not the norm.

faulty box - it needs swapped. This was happening to mine (along with other issues) even without HD.
