I thought there may be a way to download it directly to a flash drive but the Download Manager App will only allow download direct to your to your PC's main drive.

I put it to you that because you had a stick large enough to do it last time the manager copied the data over and not you manually. All evidence points to the manager copying over the data and FAT32 has never been able to deal with file sizes greater than 4GB no matter how much you try to convince yourself and the rest of us differently. Sorry for bluntness

if you read here there is a post that says it says it is a zip which the manager extracts
Try changing the .file to .zip and see if it extracts for you

Not sure how big the W Europe file should be for your system, but they are at least that. Think my latest one for iDrive 7 system (Europe Live 2021-3) was around 28GB ZIPped.
